A one piece solid motor/lead screw assembly obviously eliminates the helical coupler as source of Z height variation and therefore Z ribbing. Putting a thrust bearing (ie ball bearing) inside the helical coupler achieves the same result of course.

I assume that without a coupler you have bolted down the Z Smooth rods somehow so they don't move to accommodate the misalignment?

Are you planning to design your own auto leveling Z nuts as well?

I did throw in a longer version of the nut for the clamped version of the auto-leveling switches. Mike found this solution on Thingiverse after I posted mine... http://www.thingiverse.com/thing:370914 I find this much more elegant than mine. As for how my smooth z rods are anchored... just at the bottom. I used the support4.stl mentioned earlier. Very stiff.

Working on a dual z smooth rod design. It may be up and running by next weekend. Here are some pics...

This is a single bearing per shaft with auto-level switch mount point.

    Here's the motor end...

the belt is underneath instead of behind so the attachment points to the carriage are between both x rods.

    The new carriage...

And finally additional smooth rods at the top to add rigidity...

my z motors are a little different. They're a motor and leadscrew in one. Here's an exploded view...

Don, what is your prognosis on installing the Nema 17 External linear actuators, did you see vast improvements.

I had a pronounced ribbing issue and my z steppers were noisy. If those are your issues, then yes you can expect a vast improvement.
