Making the perfect E3D Hotend

    I purchase the inexpensive hotends and throw away the aluminum block retaining the heater, thremistor, and 10mm screw. Chinese E3D's have a .629" diameter and Robos are .625" You can expand the mating hole with a screwdriver, but I cut min down to .626" on a lathe. The heatsink version shown below is tapped a little to deeply for the throat so I cut off the bottom ring and halfway to the next ring to get the throat seating perfect. This will vary by supplier. The standard brass/copper heater blocks are too thick so I cut down the thickness on a milling machine. The ideal block thickness for standard inexpensive hardened steel nozzles is from 9.5mm -> 9.8mm. A brass block does not leak like an aluminium one.

    Insert the 40w heater and tighten the 10 mm screw.

    Using Thermal glue I coat the bead and insert the middle of the block, then tighten the set screw until it just touches the bead.

    Slide heatsink tubing over both pairs of wire. Now fill the hole with glue and cover the wires with glue.

    Put aside for a few days for the thermal glue to dry.

    Finish assembly and crimp on connectors using an "Engineer PA09" crimper

    I have contacted the vendor for the hotends and he now understands the problem with his heatsinks and is going to fix them.

    The nozzles are for an MK8. An MK8 heater block can be used without modification. The MK8 block is 20x20x 10mm thick.

    I am finished. It is the fungible parts that I most care about. MK8 nozzles are the least expensive. I just ordered 50 throats, m6x26 short wade, from aliexpress for $23. I just made an addition 10 hotends so that I can swap out and keep running.

    I did post a compatible shroud which I can not find, but will add to this thread if you are unable to find it.

    brass blocks just cause so much less down time than aluminium.

    Is this the hotend that you have pictured in your threat on the beefed up R2?
